Understanding What Has Failed in a Double-Pane Window

To evaluate repair options accurately, you need to understand what actually fails in a double-pane insulated glass unit (IGU). The IGU is a factory-sealed assembly: two panes of glass bonded to an aluminum or warm-edge spacer bar, with a primary seal of polyisobutylene around the inner perimeter and a secondary structural seal of silicone or polysulfide on the outer perimeter. The cavity between the panes is filled with argon or krypton gas and contains desiccant material in the spacer bar that absorbs any residual moisture in the cavity during manufacturing.

When the seal fails — due to age, thermal cycling, or physical damage — two things happen simultaneously: the inert gas fill escapes, and outside air (with its moisture) enters the cavity. The desiccant absorbs the initial moisture intrusion, but it has limited capacity. Once the desiccant is saturated, moisture condenses on the interior glass surfaces as temperature and humidity fluctuate — producing the fogging visible between the panes. The IGU has also lost its thermal advantage because the argon gas fill that provided superior insulation is gone.

What Does Not Work: "Defogging" Services

A cottage industry of "window defogging" services has emerged that drill small holes in the failed IGU, inject a chemical cleaning solution, allow it to drain and dry, and then seal the holes with small vents or plugs. Proponents claim this removes the fogging and restores the window's appearance.

Here is the honest assessment: defogging can temporarily clear the visible condensation by drying out the cavity interior. However, it does not restore the failed seal, does not replace the lost argon gas fill, and does not restore the insulating performance of the IGU. The holes drilled in the glass and sealed with plugs are not airtight over the long term — moisture re-infiltrates the cavity and the fogging returns, typically within one to three years. The window's thermal performance remains at the compromised post-failure level throughout.

Defogging services are not recommended by any major glass manufacturer or industry organization. For a window that is fogging due to seal failure, defogging trades the symptom (visibility of fog) for the continuing reality (poor thermal performance and continuing degradation) at a cost that approaches IGU replacement without providing any of the benefits.

What Does Work: IGU Replacement

The only legitimate repair for a failed double-pane IGU is replacement of the sealed unit. A new IGU is manufactured to the exact dimensions of the original, factory-sealed with the correct gas fill and specifications, and installed in the existing frame. The result is a window that performs identically to a new window from a thermal standpoint, at significantly lower cost than replacing the entire window including frame and hardware.

IGU replacement makes particular sense when the window frame is in good condition — which it usually is, since frame and glass have independent service lives. A 15-year-old window frame with a failed IGU may have another 15 to 20 years of structural life remaining. Replacing only the IGU captures that remaining frame life while restoring full thermal performance to the glass.

When ordering a replacement IGU, this is also the opportunity to upgrade the glass specification. If the original IGU used clear glass without a Low-E coating, the replacement can specify a high-performance Low-E coating and a wider spacer for better insulating value — improving on the original window's performance at a modest additional cost. When the Crack or Break Is the Problem (Not the Seal)

For double-pane windows where the outer pane is broken or cracked by impact — a rock, ball, storm debris — but the inner pane is intact and the IGU seal has not failed, there are options beyond full IGU replacement. In some cases, only the broken outer pane can be replaced, though this requires disassembly of the IGU frame and re-sealing, which most glass shops do not perform in the field. In practice, replacing the full IGU is typically the more economical and reliable solution even when only one pane is visibly damaged, because the impact that broke the outer pane may have compromised the edge seal.
